    Aluminum metal matrix composites (MMCs) are widely recognized for their superior mechanical properties, making them essential in industries such as aerospace, automotive, electronics, and medical sectors.Despite extensive research in this area, this study presents a novel approach by optimizing the surface roughness of an Aluminum 6061 hybrid MMC reinforced with varying proportions of fly ash and silicon carbide.This research uniquely focuses on the interplay between critical turning parameters-depth of cut, feed, and cutting speed and their impact on surface roughness.To ensure the robustness of the findings, nine experimental0 trials were conducted using an L9 orthogonal array, chosen for its efficiency in exploring the parameter space.The test specimens were meticulously prepared using a controlled stir casting process, ensuring uniform dispersion of reinforcement particles within the aluminum matrix.The machining was performed on a high-speed CNC centre lathe, and the surface roughness was analysed using ANOVA (Analysis of Variance) to determine the significance of each parameter.Minitab software was employed to optimize the turning parameters, applying the Taguchi technique to achieve the desired surface finish.The optimal values of cutting speed, feed, and depth of cut were determined to be 3500 RPM, 0.15 mm/rev, and 0.3 mm, respectively.The findings reveal a significant improvement in surface roughness, which is quantified and benchmarked against industry standards.The study's novelty lies in its specific focus on hybrid MMCs and the comprehensive analysis of turning parameters, providing valuable insights for industrial applications.However, the study acknowledges limitations, such as the focus on specific machining parameters and materials, suggesting avenues for future research, including the exploration of other composite materials and optimization techniques.
  • Effect of impact and flexural loading on hybrid composite made of kevlar and natural fibers

    In this work, four varieties of hybrid Fiber-Reinforced Polymer (FRP) panels made of kevlar-29 and natural fibers are studied. All panels have kevlar-29 face sheets and natural fiber core, such as jute, flax, sisal, and hemp. This research focuses on the behavior of these hybrid FRP panels under flexural and impact loading so that the panels can be explored for the structural/semi-structural members of army shelters, portable helipad, and roofing panels in high-altitude areas. Natural fibers are chemically treated with NaOH to improve hydrophobicity. The panels are vacuum bagged, the fiber volume fraction is 0.39, and the thickness is close to 4 mm. Three-point flexural loading using the universal testing machine and low-velocity impact loading up to 24 J under drop weight impact test setup is carried out to characterize the panels. Damage area, delamination, permanent deformation, indentation depth, energy absorbed, flexural strength, and modulus are measured. The hybrid flax/kevlar panel and hemp/kevlar panel, each resist impact with permanent deformation less than 0.5 mm up to 24 J. Without significant face sheet or core fiber breakage, the delamination is spread over a small radial distance of 18.5 and 24.5 mm, respectively. Interface matrix breakage causes delamination. The load vs deflection curve is almost linear under flexural loading, and specimens failed under compression at 240 MPa. The numerical simulation is also done using ANSYS and LS-DYNA for detailed study.
  • Applications of genetic algorithm in prediction of the best achievable combination of hardness and tensile strength for graphene reinforced magnesium alloy (AZ61) matrix composite

    Due to lack of knowledge about role of process variables in the hot rolling of magnesium alloy composites, the most desirable wrought products of magnesium alloy-based composites could not be successfully produced till date. Moreover, use of wrought graphene reinforced magnesium alloy-based composite has emerged as a lucrative option for developing novel light alloy products in structural applications. The implicative need to obtain the best possible properties of the composite dictates to fix the optimized process variables in rolling operation. The present study envisages the development of data driven model that enables to derive desirable properties of the said composite; so, in order to secure the optimized subset of requirements (process parameters), a metaheuristic optimization tool is employed. We invoke the use of Genetic Algorithm (GA) optimizing tool in association with linear regression, so as to achieve the best combination of hardness and tensile strength of AZ-61-graphene nanoplate (GNP) composite. Modified magnesium AZ-61 alloy composites of varying GNP content (0, 1 and 2 wt.%) are produced by stir casting. The cast composites are homogenized at 450°C for 12 hours, followed by iced water quenching. The quenched materials are subjected to hot rolling and the process variables of hot rolling operation consist of rolling temperature, number of rolling passes as well as the initial stock thickness. The rolled materials are tested for hardness and tensile strength as the response variables. Instead of using artificial neural network to fix the objective function of GA, a mathematical model is developed by regression analysis; the derived equation is used as the objective function for multi-objective optimization task. The present paper explores the usefulness of implementing evolutionary algorithm (as in genetic algorithm) to correctly forecast the effect of rolling process variables onto the hardness and tensile strength of the stir cast AZ alloy-GNP nanocomposite. The experimental results show that the maximum achievable hardness value happens to be 106.6 VHN and is very close to that predicted by GA, ∼107.41VHN. Similarly, the maximum experimental tensile strength is found to be 266.82 MPa whereas, the corresponding GA predicted value is seen to be 253 MPa. A close fit can thus be noticed between the GA predicted and the experimentally obtained values. Barring a couple of exceptions, the difference between the experimental and GA predicted data lies within 1% to 5% (based on [Experimental value ∼ predicted value]/ [experimental value]). This entices to believe that the adopted muti-objective optimization strategy is quite useful in determining the optimum combination of rolling parameters that aids in achieving the most desirable property combination.
  • Mechanical and dynamic mechanical behavior of 3D printed waste slate particles filled acrylonitrile butadiene styrene composites

    This study analyses the feasibility of utilizing waste slate particles as a strengthening component in affordable 3D-printed composite materials to address environmental issues associated with waste management. Composite filaments were created by incorporating waste slate particles (5%, 10%, and 15% by weight) into an acrylonitrile butadiene styrene (ABS) matrix and subsequently evaluated for mechanical properties. A twin-screw extruder obtained the composite filaments, while test samples were produced using a 3D printer by fused deposition modelling. The developed composites have a gradual variation in evaluated properties, about an 8% increment in hardness, and a 40% increment in flexural and tensile modulus was noted on the inclusion of 15 wt.% of waste slate particles in the ABS matrix. The composites filled with 10 wt.% and 5 wt.% waste slate particles exhibited the maximum flexural strength (65.24 MPa) and tensile strength (42.11 MPa), respectively. These values were 5% and 8% higher than those of unfilled ABS. Furthermore, it was shown that the ABS matrix saw a decrease in elongation and impact strength as the dosage of slate particles increased. The fractured surface morphology indicated that filament breaking, filler pullout, and the creation of voids between neighbouring layers were the primary causes of material failure. The dynamic mechanical analysis (DMA) results show the reinforcing effect of slate particles by an increase of storage modulus with 13% at 35°C for the composite with 10 wt.% slate particles and 20% for that with 15 wt.% slate particles. DMA results analyzed the composite's adhesion factor, degree of entanglement, reinforcement efficiency factor, and effectiveness factor to clarify the reinforcing mechanism of slate particles. The study determines that the most effective utilization of waste slate particles in an ABS matrix is achieved by including 10 wt.%. The results of this study enhance the concept of recycling waste slate powder and reveal the potential for their utilization in several industries, including the aerospace, automotive, healthcare, and architectural sectors of 3D printing.
  • Ageing Characteristics of Stir Cast AZ 61 Alloy with Minor Additions

    Background: Knowing that magnesium (Mg) alloys and its composites bear the potential of being used simultaneously for light structural as well as biomedical applications, it appears prudent to look for developing a novel Mg alloy; the concurrent demand is to monitor recent trend in development of functional Mg-alloy and its composite materials through extensive patent search. Review of recent patents in the related field makes it relevant to investigate this aspect. Objective: The authors aim to study the evolution of structure and properties in stir cast of AZ- 61 alloy with minor additions of scandium, calcium and manganese. This paper reports the results of this investigation. Methods: The castings are prepared by stirring the molten alloy at 600 rpm for 10 minutes, followed by pouring into a preheated metal mould. The solidified alloys are homogenized at 550°C for 12 hours. The homogenized alloys are then subjected to solutionising treatment at 500°C for 5 hours; subsequently, the alloys are quenched in iced water. The quenched alloys are subjected to ageing treatment at different temperatures between 100°C to 400°C at an interval of 100°C. Similar experiments are conducted with its statically cast counterparts. The structure and properties of all the samples have been characterized by optical and scanning electron microscopy, and XRD analysis; DSC heating run is conducted to study the kinetics of phase transformation. Mechanical behaviour of castings is studied with the aid of tensile testing and fractography. Moreover, tribological behaviour of alloys is assessed by wear testing with the help of pin on disc method. Results: The results show that the stir cast alloy produces a homogeneous structure with significant improvement in properties. The precipitates of Mg17Al12, Al Mn, Mg Zn2, Al2 Ca and Mg2 Ca are formed due to the ageing of both stir cast and statically cast alloy. It is found that the diffusion of Al in magnesium controls the precipitation process. The tribological properties are found to be satisfactory for the stir cast alloy. Conclusion: The modified AZ61 alloy with minor additives, achieves excellent structural homogeneity and mechanical properties after stir casting followed by quench ageing.
