  • Effect of tungsten carbide/ cobalt powder metallurgy tool electrode produced by nano/micron particles on wear and corrosion resistance of surfaces produced by electric discharge machining
Pujari Srinivasa Rao, Dora Siva Prasad, Nadimpalli Sarada Purnima, Kaladari Adarsha Kumar
    Powder Metallurgy, 2026
Powder metallurgy (P/M) electrodes used in electric discharge machining (EDM) often exhibit higher surface roughness (SR) than their solid, ground counterparts, particularly when fabricated from micron-scale powders. This adversely affects friction, wear, and corrosion resistance. These challenges can be addressed by carefully selecting suitable electrode materials. In EDM, key electrode attributes such as material type, composition, and particle size (PS) are crucial in enhancing process performance. In this study, tungsten carbide (WC)/ cobalt (Co) P/M electrodes were developed with PSs varied from the micron to the nano-scale to investigate their effect on EDM performance. The findings indicated that wear and corrosion behaviour were strongly influenced by the PS used to fabricate the tool electrode. Due to their low thermal conductivity and high surface reactivity, nanoparticle-based electrodes promoted greater surface alloying, reduced arcing, and enhanced process stability. The machine tool parameters also altered the size of the surface features such as cavities, globules, and micro-cracks. Consequently, wear and corrosion resistance improved by 77.92% and 84.27%, respectively, due to the formation of carbides and oxides, and microstructural modifications on the machined surface. The results are correlated with the coefficient of friction, SR, hardness, white layer thickness, and microstructural changes, elucidating the mechanisms behind the improved surface characteristics.

  • Optimization of dry sliding wear and hardness characteristics of AL-5083 metal matrix composites reinforced with SiC, Mg, AND Sr particles
Praveen Kumar Thanikonda, Govada Rambabu, Ratnam Ch, Adarsha Kumar Kaladari
    Engineering Research Express, 2025
This work provides an investigation of the dry slide wear properties and Brinell hardness test results for a stir-cast aluminum alloy, namely Al-5083, that has been reinforced with Silicon Carbide (SiC) Magnesium (Mg) and Strontium (Sr) particles. During the synthesis process, various weight percentages of SiC (2–12 wt%), Mg (2–12 wt%), and Sr (0.02–0.12 wt%) particles were used. An investigation was carried out to analyse the properties of wear in both the aluminum alloy and its composites. A pin-on-disc testing equipment was used to subject them to a wear test. The effect of wear factors on metal matrix composites (MMCs) dry sliding wear was studied, including factors such as, sliding speed, applied load, slide-distance, and 0%–12% of reinforcement. Results were systematically gathered by performing a sequence of experiments utilizing Taguchi’s methodology as per ASTM standards. To better model nonlinear behavior and enhance prediction, a supervised Machine Learning model-baseline Random Forest Regression-was introduced, achieving an R 2 value of 0.954. This integration of data-driven modelling enhances the novelty of the study compared with traditional methods such as ANOVA, Taguchi’s L7 design, and linear regression approaches. Tests were conducted to compare the experimental outcomes predicted by the aforementioned connection.
  • Multi-criteria optimization of Al2O3-ZrO2(Y2O3)-based self-lubricating composite cutting tools for increasing shear angle, and wear resistance in machining processes
Bagadi Pradeep Kumar, Pujari Srinivasa Rao, Adarsha Kumar K, Durga Janaki Venkatesh
    Engineering Research Express, 2024
In the present investigation, self-lubricating cutting tools were fabricated by adding various elements such as NiCr, Ag, Mo, SrSO4, and CaF2 to Zirconia Toughened Alumina in order to overcome the difficulties that occurred in dry machining. Three significant process parameters; cutting speed (50, 125, 200, and 275 m/min), feed rate (0.1 and 0.2 mm/rev), and depth of cut (0.1 and 0.2 mm) were selected for the machining process. The performance measures such as chip thickness ratio, shear angle, and tool wear, were investigated. The experimental runs were conducted with Taguchi L8 mixed-level orthogonal array. Technique for Order of Preference by Similarity to Ideal Solution is a multi-criteria decision-making method used to determine the best alternative from a set of options. Turning experiments have been performed on the AISI 4340 steel workpiece with various combinations of machining parameters. The findings revealed the incorporation of SrSO4 and Mo at 10Wt% and CaF2 at 5Wt% (i.e., self-lubricating cutting tool-4) achieved better mechanical properties and wear resistance due to the formation of a self-lubrication layer on the rake face of the cutting tool. A confirmation experiment is executed in order to verify the outcomes in the end. Finally, there is a noticeable improvement in the outcomes compared to the base cutting tool, i.e., chip thickness ratio is 35.77%, shear angle is 27.31%, and tool wear is 58%. The mechanism for improving performance measures is discussed in detail.
  • FRICTION STIR WELDING TOOL LIFE ASSESSMENT THROUGH FATIGUE ANALYSIS

Strojnicky Casopis Journal of Mechanical Engineering, 2023
Friction stir welding is a solid-state joining process used to weld various materials. Tool life is an important consideration when welding strong metals with the Friction stir welding technique (FSW). The current research aims to calculate tool life by mathematical derivation and simulation using ANSYS transient structural analysis. There are two tool materials and five-pin profiles to consider. The calculated tool life using mathematical formulation is within 15% of the simulation outcome. Further changes are made to the simulation to make the tool life estimate more realistic under FSW’s operation. PcBN tool has superior mechanical properties over the tungsten carbide tool, so the procedure started with the tungsten carbide tool. The conical pin profile is giving 31466 cycles of tool life, which is 70 min run time while working at 450 rpm rotational speed. As a result, for high-strength materials joining, the tool must be chosen based on tool life parameters. The addition of a 1.5 mm fillet at the pin-to-shoulder junction has improved the tool life by 1147 cycles. The PcBN tool is simulated with a conical tool with new pin profiles of conical with grooves and cylindrical fillet with grooves. The maximum tool life of 94018 cycles is obtained for the conical PcBN tool.
